  • Digitised shift reporting using an Excel pivot-table workbook (8-field schema), eliminating manual data entry errors and enabling real-time drill-down by machine, shift, and defect category — a smart manufacturing first in the department.
  • Eliminated the primary production bottleneck via end-to-end VSM across 4 stages; identified Stage 1 as the critical constraint with a 90-sec cycle time vs 46-sec takt time and a 9.09-day lead time.
  • Reduced average daily production loss by 14.95% (~1,510 units/day recovered) by tracking 6 recurring defect types and leading RCA using 5 Whys & Fishbone across machine, method, and material-handling categories.
  • Introduced FPY and OEE as structured KPIs for the first time — quantified a 12-pt FPY gap (78% vs 90%+) and a 15-pt OEE gap (65% vs 80%+), exposing over 20% rework in normal output.
  • Led cross-functional analysis; escalated 2 critically underperforming machines (HAU-5 and SAM-1) to Production Manager with dashboard visualisations and corrective action roadmap.
  • Applied industrial engineering methods to robotic process analysis across 3 polishing stations — identified a 2.6x throughput variance and recommended motion-path optimisation.
